I spent a few years as an IMD specialist for a Tekra and Bayer films. The most helpful advice I can offer is to get all parties involved at the very beginning of the design phase- tooling, moulding, mould supplier, mould printer, mould former/trimmed (if not being done in house). Both the part and all the related tooling need to be designed as a team for a good chance of success- retrofitting for IMD after the fact is almost always a recipe for failure. If at all possible, make sure all partners in the project have IMD/IML background.
I entered the phenolic business in 1973, just a little before Union Carbide decided to exit the phenolic business. I spent 7 years with Valite Industrial Resins and 10 years with Durez, both phenolic mould manufacturers, doing technical service and compound development.
I agree, although the real chemistry is in making the resin, there are still many challenges in setting up a compounding line. Back in the '70's there were a number of small companies that bought resin and just did the compounding, but I'm not sure you can do that for 30-40 MT per month. I had customers that used that much material in a week back then and they didn't want to set up a compounding line.
Actually, I disagree a bit with Alan about the equipment side. Students in a regular college classroom have limited time on the machine, so the warm-up and clean out have to be factored in. As we know in regular work, purge is a big time eater, as well as tempt cycling into the desired range for work.
In some cases, despite the best intentions, the big equipment is indeed too big for the classroom and facility, as well as the moulds are too complex and hard to maintain on larger equipment. I do agree that the equipment should be used, not new, because there is not a reason to do a big piece with all the shiny new cost associated with it.
Electric heaters of any type cycle om/off and yield inconsistent results. Those who have been in the business of moulding thermosets for many generations---and are good at it use hot oil---never electric. The flow is controlled exactly as you control water, but the unit is a hot oil heater as opposed to a water temperature controller. This is old technology, but it's the best to maintain a steady, nonfluctuating temperature.
